What Is Actually Inside a Lithium Battery?

A home lithium battery is a sealed box with a handle, and almost nobody who owns one has seen inside.

There are five things in there. Knowing what they are is the fastest way to understand why two batteries with the same number on the front can cost very different amounts and behave nothing alike.

The cells, which are most of what you paid for

The bulk of the weight and the bulk of the cost. A 48V home battery typically holds sixteen large cells wired in series.

Chemistry matters more than people realise. Almost everything sold for home storage here is lithium iron phosphate, which is chosen over the chemistry in your phone for a specific reason: it is far more thermally stable and tolerates deep cycling for years. The technical background on these cells is worth a look if you want the detail.

Grade matters too. Cells that pass full testing are A grade. Cells that failed something get sold cheaply, and they are exactly what goes into the packs that are mysteriously affordable.

The management board

A circuit board beside the cells that balances them, protects both ends of the charge, watches temperature and reports state of charge.

It is a small part of the cost and most of what decides the lifespan, which is why it gets its own post: what a BMS is and why your battery needs one.

The busbars and the wiring

The metal strips joining cell to cell, carrying the full current of the pack.

Undersized busbars, or badly made joints, create resistance. Resistance makes heat, exactly where you least want it, and a hot joint inside a sealed case is how a battery goes from underperforming to dangerous.

This is invisible from outside and it is one of the real differences between a properly built pack and an assembled one.

The case, and why it is not just a box

It holds everything in position so cells cannot move against each other, keeps water and dust out, and manages heat.

A good case has considered airflow. A cheap one is a metal shell that traps warmth around the cells, which quietly costs you years. Given how hot our installations run, this matters more here than in the countries where these are designed.

The terminals, breaker and display

Where your cables land, the isolator that lets the battery be shut off safely, and the screen or lights telling you what is happening.

Small things, but a battery with no way to isolate it is a problem on the day somebody needs to work on your system.

How it is put together matters as much as what is in it

Two builders can take the same cells and the same board and produce batteries that behave differently, because assembly is a real skill.

Cells have to be matched before they go in, so the pack starts life in balance rather than relying on the management board to correct a gap that was there on day one. They have to be compressed and held, because lithium cells swell slightly through a cycle and a pack that lets them move will loosen its own connections over years.

Then the joints. Every busbar connection has to be torqued properly and checked, because a loose joint carrying the full current of the pack is the failure mode nobody sees coming.

None of that is visible once the lid is on, and none of it appears on a spec sheet. It is the difference between a battery that was manufactured and one that was assembled from parts.

Where the price difference actually lives

Two batteries, same capacity on the label, very different prices. The gap is almost always in two places: the grade of the cells, and whether the management board really balances or just cuts off.
